Detailed Installation Instructions
Phase 1: Vehicle Preparation and Tuning
Step 1: Initial Setup
- Connect battery charger to vehicle (10 amp setting recommended)
- Locate OBD port under dashboard
- Download EasyLink Auto Agent app on smartphone
Step 2: Tuning Process
- Connect EasyLink device to OBD port (device should illuminate)
- Connect phone to EasyLink Wi-Fi network
- Open EasyLink app and follow connection prompts
- Update firmware if prompted
- Turn ignition to RUN position (do not start engine)
- Select desired tune level (25-120 HP options available)
- Download and install selected tune
- Process takes approximately 10 minutes - do not disturb vehicle during installation
Step 3: Tune Verification
- Locate EGR valve connector (red tab on side of engine)
- Disconnect EGR valve connector
- Locate throttle valve connector under air intake
- Disconnect throttle valve connector
- Start engine and verify no error codes for these components
- If codes appear for EGR or throttle valve, tune was unsuccessful
Phase 2: Exhaust System Modification
Step 1: Preparation
- Raise vehicle safely (lift or ramps recommended)
- Apply penetrating fluid to all exhaust bolts and connections
- Allow fluid to penetrate for 15-20 minutes
Step 2: Sensor Disconnection
Working from rear to front, disconnect all exhaust sensors:
- Rear muffler area: Disconnect 2-3 sensor connectors
- Middle section: Disconnect DEF injector and associated sensors
- Front canister: Disconnect remaining sensors and cut/disconnect vacuum hose
Step 3: Exhaust Removal
- Rear section: Loosen clamp at muffler, slide components apart
- Middle section: Remove 3 bolts from triangle flange, remove hanger bolts
- Front section: Remove 2 nuts at turbo connection
- Note: May require cutting at transmission crossmember due to interference
Step 4: New Exhaust Installation
- Install front pipe to turbo using factory bolts (hand-tighten initially)
- Install rubber hanger in original position
- Slide middle pipe over front pipe, engage hanger
- Install final pipe section to factory muffler
- Ensure 2+ inches overlap at all joints
- Install and tighten all clamps
- Verify clearance from crossmembers and heat shields
Phase 3: EGR System Removal
Step 1: Coolant Preparation
- Locate coolant drain plug (front driver side, red plug)
- Clean area around drain plug
- Place clean container under drain
- Remove drain plug and drain coolant
- Remove coolant reservoir cap to speed drainage
Step 2: Component Access
- Disconnect negative battery terminal
- Remove air intake pipe (loosen clamps, disconnect sensors)
- Remove engine cover
- Remove air filter housing for better access
Step 3: EGR Cooler Removal
- Remove pipe from EGR cooler to intake (2 Torx bolts each end)
- Install blocker plate on intake with O-ring
- Disconnect coolant line from top of EGR cooler
- Remove wheel for side access to EGR cooler
- Disconnect coolant lines from side of EGR cooler (2 bolts)
- Remove brackets and exhaust feed tube from rear of EGR cooler
- Remove 3 mounting bolts securing EGR cooler to engine
- 1 easy access bolt on front
- 2 difficult bolts underneath (may require steering shaft manipulation)
Step 4: Exhaust Manifold Modification
- Remove small exhaust tube from manifold (2 8mm bolts)
- Install blocker plate on exhaust manifold
- Ensure brass plug in center of plate is tight
Step 5: System Sealing
- Install teardrop plug in engine block coolant passage
- Cap disconnected coolant line with provided plug and clamp
- Fold and zip-tie vacuum line to seal
- Secure all loose wiring with zip ties
Phase 4: Reassembly and Testing
Step 1: Component Reinstallation
- Reinstall air filter housing and intake pipe
- Reconnect all electrical connectors
- Replace engine cover
- Reinstall wheel and torque to specification (typically 135 ft-lbs)
- Reinstall coolant drain plug
Step 2: System Refill
- Add fresh coolant to system
- Reconnect negative battery terminal
- Start engine and check for leaks
- Allow engine to reach operating temperature
- Check coolant level and top off as needed
Step 3: Final Testing
- Test drive vehicle
- Monitor for any leaks or unusual operation
- Recheck coolant level after test drive
- Clear any remaining error codes with tuning device
Troubleshooting Guide
Common Issues
Engine codes after tuning:
- Verify EGR and throttle valve connectors are unplugged
- Ensure tune downloaded completely
- Try restarting tuning process
Exhaust clearance problems:
- Adjust pipe positioning before final tightening
- May need to bend heat shields slightly
- Ensure proper hanger engagement
Coolant leaks:
- Check all plug installations
- Verify O-ring placement on blocker plates
- Ensure clamps are properly tightened
Difficult bolt access:
- Use swivel sockets and extensions
- May require partial component removal for access
- Consider professional assistance for challenging bolts
Maintenance Notes
- Monitor coolant levels regularly for first few weeks
- Check exhaust connections periodically
- Keep tuning device for future adjustments
- Save all removed components if reinstallation may be needed
