Detailed Installation Instructions

Phase 1: Vehicle Preparation and Tuning

Step 1: Initial Setup

  1. Connect battery charger to vehicle (10 amp setting recommended)
  2. Locate OBD port under dashboard
  3. Download EasyLink Auto Agent app on smartphone

Step 2: Tuning Process

  1. Connect EasyLink device to OBD port (device should illuminate)
  2. Connect phone to EasyLink Wi-Fi network
  3. Open EasyLink app and follow connection prompts
  4. Update firmware if prompted
  5. Turn ignition to RUN position (do not start engine)
  6. Select desired tune level (25-120 HP options available)
  7. Download and install selected tune
  8. Process takes approximately 10 minutes - do not disturb vehicle during installation

Step 3: Tune Verification

  1. Locate EGR valve connector (red tab on side of engine)
  2. Disconnect EGR valve connector
  3. Locate throttle valve connector under air intake
  4. Disconnect throttle valve connector
  5. Start engine and verify no error codes for these components
  6. If codes appear for EGR or throttle valve, tune was unsuccessful

Phase 2: Exhaust System Modification

Step 1: Preparation

  1. Raise vehicle safely (lift or ramps recommended)
  2. Apply penetrating fluid to all exhaust bolts and connections
  3. Allow fluid to penetrate for 15-20 minutes

Step 2: Sensor Disconnection

Working from rear to front, disconnect all exhaust sensors:

  1. Rear muffler area: Disconnect 2-3 sensor connectors
  2. Middle section: Disconnect DEF injector and associated sensors
  3. Front canister: Disconnect remaining sensors and cut/disconnect vacuum hose

Step 3: Exhaust Removal

  1. Rear section: Loosen clamp at muffler, slide components apart
  2. Middle section: Remove 3 bolts from triangle flange, remove hanger bolts
  3. Front section: Remove 2 nuts at turbo connection
    • Note: May require cutting at transmission crossmember due to interference

Step 4: New Exhaust Installation

  1. Install front pipe to turbo using factory bolts (hand-tighten initially)
  2. Install rubber hanger in original position
  3. Slide middle pipe over front pipe, engage hanger
  4. Install final pipe section to factory muffler
  5. Ensure 2+ inches overlap at all joints
  6. Install and tighten all clamps
  7. Verify clearance from crossmembers and heat shields

Phase 3: EGR System Removal

Step 1: Coolant Preparation

  1. Locate coolant drain plug (front driver side, red plug)
  2. Clean area around drain plug
  3. Place clean container under drain
  4. Remove drain plug and drain coolant
  5. Remove coolant reservoir cap to speed drainage

Step 2: Component Access

  1. Disconnect negative battery terminal
  2. Remove air intake pipe (loosen clamps, disconnect sensors)
  3. Remove engine cover
  4. Remove air filter housing for better access

Step 3: EGR Cooler Removal

  1. Remove pipe from EGR cooler to intake (2 Torx bolts each end)
  2. Install blocker plate on intake with O-ring
  3. Disconnect coolant line from top of EGR cooler
  4. Remove wheel for side access to EGR cooler
  5. Disconnect coolant lines from side of EGR cooler (2 bolts)
  6. Remove brackets and exhaust feed tube from rear of EGR cooler
  7. Remove 3 mounting bolts securing EGR cooler to engine
    • 1 easy access bolt on front
    • 2 difficult bolts underneath (may require steering shaft manipulation)

Step 4: Exhaust Manifold Modification

  1. Remove small exhaust tube from manifold (2 8mm bolts)
  2. Install blocker plate on exhaust manifold
  3. Ensure brass plug in center of plate is tight

Step 5: System Sealing

  1. Install teardrop plug in engine block coolant passage
  2. Cap disconnected coolant line with provided plug and clamp

Troubleshooting Guide

Common Issues

Engine codes after tuning:

  • Verify EGR and throttle valve connectors are unplugged
  • Ensure tune downloaded completely
  • Try restarting tuning process

Exhaust clearance problems:

  • Adjust pipe positioning before final tightening
  • May need to bend heat shields slightly
  • Ensure proper hanger engagement

Coolant leaks:

  • Check all plug installations
  • Verify O-ring placement on blocker plates
  • Ensure clamps are properly tightened

Difficult bolt access:

  • Use swivel sockets and extensions
  • May require partial component removal for access
  • Consider professional assistance for challenging bolts

Maintenance Notes

  • Monitor coolant levels regularly for first few weeks
  • Check exhaust connections periodically
  • Keep tuning device for future adjustments
  • Save all removed components if reinstallation may be needed
